Flat roof spray coating is a fluid-applied membrane blown on with an airless sprayer to seal an existing low-slope roof without a tear-off. Silicone, acrylic, and polyurethane coatings all spray, and the spray method lays down a continuous, joint-free film that a roller or squeegee cannot match on large decks. Installed cost runs roughly $1.00 to $4.50 per square foot depending on the coating and the number of coats. Can you spray coat a flat roof?

Yes. Most elastomeric roof coatings are engineered to be spray-applied over a clean, sound flat roof, and spraying is the standard method on any deck larger than a small shed or porch. The coating bonds to the substrate and to itself, forming one continuous waterproof film with no laps or fasteners. Spraying suits TPO, EPDM, modified bitumen, built-up (tar and gravel), metal, and spray polyurethane foam substrates.

The roof has to be prepped first. That means cleaning, drying, treating rust or algae, repairing splits and blisters, and reinforcing seams and penetrations with fabric and mastic. Coating buys a sound roof more years. It does not fix a wet, saturated, or structurally failing deck, and spraying over ponding water or an unrepaired leak traps moisture underneath.

Which flat roof coatings can be sprayed?

Silicone, acrylic, and polyurethane are the three liquid coatings sprayed most on flat roofs, and spray polyurethane foam (SPF) is itself a sprayed roof system. What sprayer and settings do the pros use?

Spray-applied coatings run through a hydraulic or gas airless sprayer, not a hardware-store paint gun. High-solids silicone needs 5,000 to 7,000 PSI and around 4 GPM to atomize; acrylics spray at a 3,000 PSI minimum. Contractors commonly run a Graco GH 933 or similar rig with a spray tip in the 0.029 to 0.035 range for standard coatings, stepping up to a larger orifice near 0.531 for the thickest high-solids silicones.

  1. Match pressure to the coating. High-solids silicone will finger and sputter below about 5,000 PSI. If the pattern pulses, drop the tip orifice one size and raise pressure.
  2. Hold the tip 14 to 20 inches off the deck. Closer floods and runs; farther loses control and increases overspray.
  3. Overlap every pass 50 percent. The half-lap technique evens out film thickness so you do not leave thin, pinhole-prone stripes.
  4. Check wet film with a mil gauge as you go. Guessing by eye is the top cause of failed coating warranties.

Wind is the enemy of spraying. Overspray drifts onto cars, neighboring roofs, and skylights, so pros mask edges, walls, and rooftop units before the first pass and stop spraying when gusts pick up.

How thick, and how much coating per square?

Target 20 to 30 mils of wet film for a full flat roof coating, which lands near 24 wet mils applied at roughly 1.5 gallons per 100 square feet (one roofing square). A single spray coat covers about 50 square feet per gallon at that thickness. Manufacturers set the exact rate, and hitting it is what triggers the warranty, so buy coating to the spec, not to the eyeball.

  • One roofing square (100 sq ft): plan on about 1.5 gallons per coat at 24 wet mils.
  • Base plus topcoat systems: two coats double the material and give a cleaner mil build than one heavy pass.
  • Rough or granulated surfaces: tar and gravel, aged mod-bit, and foam soak up more, so add 15 to 25 percent to the estimate.

Spray or roll: which should you use?

Spray for speed and film consistency on large or complex roofs; roll or squeegee for small roofs, tight budgets, and windy days. Spraying lays a uniform mil build across thousands of square feet in a fraction of the labor, but it wastes 10 to 20 percent of the coating to overspray and demands a costly rig plus masking. Can you spray coat a flat tar roof?

Yes, a flat tar roof (built-up or tar and gravel) is one of the best candidates for a sprayed coating, because a good restoration coat can add 10 to 15 years without the mess and cost of a tear-off. The catch is surface prep. Loose gravel, oxidized asphalt, and open seams have to be handled before any coating goes down, or the film will not bond and will peel.

  1. Remove or embed loose gravel. Power sweep smooth built-up roofs; on gravel-surfaced roofs, either vacuum the ballast or spray a heavy flood coat that locks the aggregate in place.
  2. Repair and reinforce. Cut out blisters, dry the substrate, and reinforce splits and flashings with polyester fabric set in mastic.
  3. Prime if required. Many silicones and acrylics need a bleed-blocking primer over asphalt so tar staining does not migrate through the topcoat.
  4. Spray the system to spec mil thickness. Apply base and topcoat at the manufacturer rate, checking wet mils across the field.
